EV Conversion Process - Installing Battery Pack
Next we will design battery layout, how many cells will be under the hood and how many in the back. We want to retain proper weight distribution similar to original car, so we want as many cells as possible under the hood, and the rest in the trunk. Once layout is designed, we will fabricate battery boxes and trays from steel angle. Rear battery box is usually sunk in the floor, where spare tire used to be. This allows retaining some cargo room for carrying groceries, etc. Spare tire is usually sacrificed in EVs, since we need all the room and we don't want extra weight to carry around.
Once battery boxes and trays are installed, we would place groups of batteries in them. Battery cells usually come strapped in groups of 5, this provides easier handling and better integrity of the pack.
We would connect all cells in series, and also install Battery Monitoring System ( BMS ) and management modules on each cell. These systems monitor each cell's state of charge and prevent overcharge and over discharge, which prolongs battery life.
